So in my quest to find the knocking on the car and more importantly, the cause, I took off the sump pan....

oh dear... is that bits of bearing? at least you know that's what the knocking is. I believe the block is the same as the 2.5 8V (and turbo), so you should be able to find a replacement short engine for reasonable money.
 
Ok - so the plot thickens. I took off the bottom ends of the con rods and the shells are in good nick. There is ever so slight scratching but nothing significant and certainly nothing untoward. In addition the crank surface are mirror finished with no marks at all...

Going into the cylinders tomorrow with an inspection camera to look for scoring etc....

Maybe the shavings have been there from when the car was new and the issue is the OPRV not producing enough pressure to pump the tappets..?
 
I have had a balance shaft bearing go. I didn't track it down until it spun the bearing and broke the balance shaft housing. I haven't heard of it happening otherwise, but then I do run much higher mileages than most people... nevertheless, it might be worth looking at - it is a cheap bearing if that is all the problem is, expensive if it lets go. Mine was the upper... might be worth looking at that one first.

If I was you, I'd be more concerned as to why you've got a track rod end sticking into the sump......[:D]
